Setscrews are fine, but lack pull strength; compression\nconnections are never as strong as they look like they're going to be; and\nsolder, on large high-mass connectors, is slow going and tends to cause a lot\nof insulation meltback. Our solution: ultrasonic welding. Our Sonobond\nUltrasonic Welder (made in West Chester, PA) welds the copper wire to the\nbrass banana plug body without the excessive heat associated with conventional\nwelding, fusing copper to brass in a tight, strong, low-resistance, reliable\nconnection. There's no attachment\nmechanism for the wire -- no set screws, no clamps, nothing but a channel for\nthe wire to sit in. The Welder This is one of our Sonobond Ultrasonic Welders,\nin our Seattle shop. Unlike heat-based methods of welding, it drives a large\namount of ultrasonic vibration into the junction between the wire and the\nplug, fusing them together. The Weld Here's a plug body after welding. The\nsurface structure of the wire breaks down during welding, allowing dissimilar\nmetals to fuse. The resulting weld has extremely low contact resistance and\nhigh pull strength. The \"Locking\" Feature The outer collar of the banana plug\nis threaded. It should inserted into the binding post with the collar \"backed\noff\" from the plug end (top image).
